Extract the rar file. You'll need winrar. A free program called 7zip can also extract it.
You'll see 3 ".bat" files (each for pal, jap and US). Run the one that pertains to you and an iso file will be created.
Use imgburn or nero to burn the iso to disk.

I have downloaded the config1.2.rar file and extracted and ran BootableDisc_US.bat several times and the bootdisk.us.iso that results is only 7,340,032 in size every time. This will Not burn to a DVD. Wrong size!
Can someone point me to a created 1.2 BootDisc.us.iso already done that is the correct size to burn to a DVD?

1.2 uses a full dvd size. It seems you have a FAT32 partition which can only support 2gb files max.
Solution.
1. Try it on a NTFS partition. (I hate suggesting this, as NTFS is gay but meh)
or
2. Use 1.1 or 1.0 that uses the 1.3gb GC size.

BoDop. What operating system are you using? And what is the brand of your computer?
If you are using Win2000 and XP, it should be on an NTFS partition. Some computer brands like Acer still install in FAT32 which limits your file size. If you are on FAT32, you will never be able to extract Wii backups into iso files.
If you google NTFS vs FAT32, you'll understand why it's so silly to still use FAT32. FAT32 is fine only as a storage partition.

and with that being NTFS being generally slower due to nonsense security, alternate streams (which ms has now suggested is a bad idea) and being generally crap. There are much better, MS just likes to everything closed. (Just like they wont let you format above 32gb in FAT32, yet the limit is like 2tb or something).
Sadly most the results you will get that hugely favour NTFS are microsoft related or NTFS specific. Granted a lot of MVSP users suggest NTFS away from user/consumer PCs.
Oh what a life would be if we could use Reiser or xfs in windows, sigh.
You say fine as only storage?
Performance
NTFS:Low on small volumes, High on Large
FAT32:High on small volumes, Low on large - although storage, speed isnt high issue.
OS Partition/drive is generally better small.
FAT32 silly? Rubbish.

Al my disk are NTFS I am running Win Xp and Vista on another PC both systems are clones, built by me. I even tried on a ole Windows 2000 PC with a disk that is Fat32. Same size ISO. This is not a disk O/S issue. Thanks anyway.

Another point, with FAT32 file system there's no MBR (master boot record). A system crash (due to electrical surge or other reasons) and the partition can easily be corrupted.
I fix computers for a living. After a lightning storm I always get computers in for repairs. And if the partition is in FAT32, the data is usually corrupted and a recovery scan is then required.
My opinion only, using FAT32 is like working with a ticking time bomb and not worth the performance gain.

I suppose that the file could be corrupted on the wiikey.cn side.
Maybe someone can send you a working copy if they still have the original rar file.

Try and run the batch file from the command line manually, then you will see the error.
Or, open the .bat file and put PAUSE at the last line

Children can build and fix PCs, so what.
And sorry, no MBR? Total rubbish, where did you get that idea from? Even if the MBR gets corrupted, its easily recreated.
Trying to repair NTFS is loads harder than FAT32 due to the closed nature and lack of decent mos (even from microsoft!).

drsquirrel. I see your point about FAT32. My knowledge is limited with the old school stuff. I meant to say MFT before, not MBR. Silly me. I apologize. MFT (master file table) allows for easier recoverability.
From my experience, I've seen far less issues with NTFS. So it's is still my preference.
